Cracked welding joint in Gurgaon: how serious it is and how to repair it properly
A weld cracks when the joint is overloaded, was too small or poorly fused when made, or has been weakened by rust. On load-bearing parts like gate hinges, stair treads, shed columns and railings, a cracked weld is a safety issue. The fix is grinding the crack out and re-welding it fully, not a quick tack.

Most MS fabrication in Gurugram and Noida, from gates and grills to terrace sheds and railings, is held together by welds. A weld is only as good as the welder's preparation and the steel it joins. When one cracks, the part it holds is relying on the remaining joints, and the clock is running.
The short answer
First decide what the weld holds. A cracked weld on a decorative grill bar is a nuisance. A cracked weld on a gate hinge, stair tread, railing post, shed column or mezzanine beam is a structural failure waiting to happen. Either way, a lasting repair grinds out the crack to clean metal and re-welds it properly, then protects it from rust.
How to spot a cracked weld
- A thin, dark rust line along or across a weld bead, often the first visible sign.
- Paint cracked in a straight line at a joint while the rest is fine.
- Movement or a click at a joint when the part is loaded.
- A visible gap opening between two members that used to be flush.
Why welds crack
Too small or too short
Tack welds meant to hold parts in position are sometimes left as the final weld. They're fine for a jaali panel but not for a hinge or a column.
Poor fusion
If the steel wasn't cleaned of paint, rust or mill scale, or the weld didn't penetrate both pieces, it looks solid but is stuck on the surface. These crack early.
Rust in the joint
Rust starts at the edge of a weld where paint is thinnest. As it eats into the steel, the joint loses section until it cracks. NCR's monsoon makes this the most common cause on outdoor work.
Overload and fatigue
Gates swung thousands of times, shed frames flexing in storms, and railings leaned on every day fatigue welds. A joint carrying more than it was designed for fails sooner.
Thin tube welded to heavy section
Welding thin hollow tube to a heavy plate or angle often burns through the tube or leaves a weak edge that cracks.

Repair or replace?
A cracked weld is usually repairable. The crack is ground out to sound metal, the joint is re-welded with proper penetration, often with a gusset plate for strength, and then primed and painted. Replacement makes sense if rust has thinned the members around the joint, or several joints across the structure are cracking, which suggests it was undersized. Preventing cracked welds

Common questions
Is a cracked weld dangerous?
It depends on what it holds. On a decorative bar it's minor. On a gate hinge, railing post, stair tread or shed column, it's a safety risk, because the remaining joints carry the extra load and can fail suddenly. Keep people off structural parts until repaired.
Can you just weld over a cracked weld?
Welding over a crack usually traps it, and it cracks again. A proper repair grinds the crack out to clean, sound metal, re-welds the joint with full penetration, adds a gusset where needed, and then primes and paints it against rust.
Why do welds crack on outdoor gates and sheds?
Mostly rust at the weld edges, combined with years of movement: gates swinging, sheds flexing in wind. Welds that were small, tacked or poorly fused fail first. Good preparation, adequate weld size, full fusion and proper rust protection prevent most of these failures.
Gate ki welding toot gayi hai, kya dobara welding se theek ho jayega?
Usually yes, if done properly: the cracked part is ground clean, re-welded fully, and painted with primer. A quick weld on top of the crack often breaks again. If the steel around it is rusted thin, that piece may need replacing.
